You could boot of a USB key style drive on the PC.
I don't know of any laptops that can boot of a pcmcia card.
It took me about a year to develop and polish the distro..
Have a look at the LFS instructions, grab a kernel, busybox and uclibc
and compile it up, put it on a floppy and go from there.
Here is my dodgy old out of date script I used to use to completely
build all aspects of my embeded distro..
It's nasty but it was efficient, reliable and easy to modify..
